Q: Does it have any rough edges that my fish can hurt her fins with?

The wire covering under the leaf can be rough in spots, so I just took a nail file to mine and it smoothed right out. My fish swims under and on top of his leaf all the time and I've yet to notice any damage to his fins/body.

Q: Has anyone else's leaf rusted? Mine began to rust at the tip of the leaf and rust is visible in the suction cup.. Not sure if this is worry-worthy?

It is certainly worry worthy :)In some models, there is a metal wire inside - if you can 'pose it' and it says, it has a wire. Some people have reported damaged fins and abdominal lacerations to their bettas due to it, it is recommended you make a small incision on the leaf base and remove it before putting it in tank.

Q: What are the materials used in this product? One reviewer states that there's a metal wire that rusts. This could not possibly be good.

I've had no problems with a bare wire. It's sealed inside the leaf and makes it bendable. I'm 100% satisfied with this product and would recommend it to anyone. My Betta rests on it every day and clearly loves it.

Q: Since there is a metal wire at the other end of the leaf to hold it up, how do you take it out? Cut it off?

The metal wire is imbedded in the leaf. There's no way to take it out without damaging the leaf and/or making it too unstable to hold the fish. If you got one of these and the wire was exposed, it's defective.
